Having taken off the front bumper I had issues with no sidelights. So following some advice I went for a set of mk2 SPAM headights. Found a pair for £9.50 delivered, so bargain.
First thing to do is remove the old ones. You need to unplug the wiring loom outside of the headlight bowl and disconnect the earth wire to get them through.
Once the old one is out you need to put the new ones up to see how much metal needs to come off to sit flush. The beam adjuster bulge gets in the way of the standard cut out. So 30 secs with a 1mm slitting disc and plenty of space.
I lined up the top right adjuster screw with one of the original mounting holes for the sj lights, though the hole didnt give me much room for adjustment so I drilled it out to 8mm. Then I found the other piece of adjuster and the top left was also hitting the surround. So another 8mm hole later and it was sitting flat.
Now I put the headlight cover piece back up and lined up the new headlight so it sat in the centre and looked tidy. Once your happy with it, hold the lamp up the the surround from the back, whip the cover back off and mark your holes. I used a 7.5mm drill bit for 6mm bolts. This was just to give me some fine adjustment. Only 3 of the mounting holes will be able to be drilled.
Before fitting the headlight, trial fit the cover to see if it fouls on anything. Mine did, so I cit off a few chunks of the SPAM headlight surround to fit around the fitting lugs of the cover.
Now fit headlights, leave the bolts finger tight to allow a little bit of adjustment inside the cover.
Wire in the sidelights and fit the bulb covers and plugs for the main/dipped beam.
Now adjust the headlight aim. I found that I needed to secure the last corner of the lamp to get a decent beam as it was flexing a bit on the bracket.
I just put an M6 bolt through the 4Th hole with a repair washer as the standard cut out means only one half of the mounting hole has metal there, the repair washer (or penny washer) is big enough to hold it securely.
Refit the headlight covers.
Done.

nice write up dude...
but i beat you on price 7.08 on eBay DELIVERED
will be doing this mod as soon as they arrive ,i also did it on my last truck ,as said above built in side lights, so only need to mount indicators then , also you can get stronger bulbs 120watts(for off road only of course )

much better, if you have an sj rather than a samurai then mini 7" headlights will fit straight into the sj mounts, think i paid £40 for "angel eyes" type ones with the bowls you would need for a samurai, but the normal lights are cheaper and still have the side light in the bowl. For the indicators i fitted motorbike "flush" indicators on the wing tops like a G wagon. Gone through the mot with no problems so i'm chuffed with it.

Hi Chris, the 4th hole is very simple, but hard to explain. the car is at work so I cant take any pics of it now.
Really crude drawing to explain. The black is the SPAM headlight surround. The res is the shape of the front panel that the headlights mount into on the sj. The blue is the big washer which wants to go on the back of the sj panel to make up for the missing bit of metal because of the funny shape cut out.
Hope this explains it.
Yes, the lights are so much better. Best mod I have done for a total cost of £9.50. Also my first write up, which I have been wanting to do for a while cos the ones in the sticky have helped me out so much.

What is the best online provider to get my SPAM handicap certificate? I want to join a SPAM club however, they are insisting I have a SPAM handicap first. I have come accross several companies online that will provide you with a handicap certificate once you send in 3 signed score cards. However, which one is the most credible and recognised in England?
